JOHN'S WRANGLER, UPGRADING FROM THE STOCK FOUR CYLINDER ENGINE TO A MODIFIED STRAIGHT SIX WITH PLENTY OF HORSEPOWER AND TORQUE. AS WELL AS A NEW AUTOMATIC TRANSMISSION AND ATLAS TRANSFER CASE. THIS WEEK IT'S ALL ABOUT THE SUSPENSION.

GOT A LOT OF WORK TO DO RIGHT. MATSON'S HERE CAUSE HE BROUGHT HIS SUSPENSION THAT WE'RE GONNA INSTALL IN YOUR JEEP. AND HE'S THE GUYS THAT BUILT IT, SO HE'S THE GUY THAT'S GONNA TALK YOU INTO PUTTING IT IN THE RIGHT WAY. WE'VE GOT DOUG AND STEVE FROM ESAB CUTTING AND WELDING. THEY ARE THE OFFICIAL CUTTING AND WELDING PARTNER OF XTREME OFF ROAD. SO THAT'S WHY WE'VE GOT ALL THESE BLACK AND YELLOW MACHINES IN HERE. WE'VE BEEN HAVING FUN WITH THEM FOR THE PAST WEEK OR SO. JESSIE IS AN OLD DRIVEWAY RESCUE GUY THAT WE DID A
DRIVEWAY RESCUE WITH HIM. SO HE'S OBVIOUSLY HERE TO PAY IT BACK AND HE BROUGHT HIS BUDDY BOB WITH HIM TOO. SO THE GOAL THIS WEEK IS SIMPLE. THAT FRAME WILL BE A ROLLING CHASSIS WITH NEW AXLES, NEW SUSPENSION, NEW TIRES, NEW WHEELS BY THE TIME WE'RE DONE. THINK YOU CAN HANDLE IT.

(IAN)>> OF COURSE YOU CAN. SHOULD WE CALL IT IN JUST ONE TIME?
(JOHN)>> WE GOT THE HELP.
(IAN)>> DO IT ONE TIME, JEEP ON THREE. ONE, TWO, THREE, JEEP! WE WILL START WITH THE SUSPENSION INSTALLATION, AND THE EASIEST WAY TO STRIP THE FACTORY BRACKETS
OFF THE FRAME IS TO PULL OUT THE DRIVETRAIN AND REMOVE THE WEAK FACTORY AXLES.
SO WE'RE JUST GONNA LIFT IT UP AND GO BACK THIS WAY. WITH A BARE FRAME IT'S FLIPPED UPSIDE DOWN TO GET
BETTER ACCESS TO THE STOCK SUSPENSION MOUNTS.
TO REMOVE THESE BRACKETS DOUG SETS UP THE VICTOR THERMAL DYNAMICS CUT MASTER 52 PLASMA MACHINE. A PLASMA CUTTER THAT HAS BECOME THE GOLD STANDARD IN HAND HELD AND AUTOMATED PLASMA
OPERATIONS WORLD WIDE. AND IT MAKES QUICK WORK OF ALL THE STOCK BRACKETS ON THE FRAME.
THE RAILS ARE THEN GROUND SMOOTH WITH A FLAP WHEEL. WHENEVER YOU CUT A BRACKET OFF OF A STOCK FRAME, IT'S ALWAYS GOOD PRACTICE TO FILL IN ANY SMALL GOUGES
CREATED DURING THE CUTTING AND GRINDING PROCESS. DOUG WILL USE THE NEW ESAB REBEL 215 MULTIPROCESS WELDER. A MACHINE THAT ALLOWS YOU TO MIG, TIG, AND ARC WELD ALL IN ONE LIGHT WEIGHT BOX. AFTER CHOOSING THE SMART MIG MENU, DOUG SIMPLY HAS TO PICK HIS WIRE DIAMETER AND PLATE THICKNESS AND HE CAN BEGIN TO WELD.
(DOUG)>> THE WHOLE CONCEPT OF THE REBEL IS THE MULTIPROCESS CAPABILITIES. WE'VE INTERVIEWED A LOT OF WELDERS SUCH AS YOURSELF, AND IT IS FULL OF FEATURES AND IT IS TRULY THE GO ANYWHERE WELD ANYTHING WELDER. YOU KNOW EVERYONE'S WORKING TOGETHER, WORKING HARD, WE'RE BUSTING IT OUT. IT'S JUST A GREAT EXPERIENCE TO DO SOMETHING SO GREAT FOR A GOOD GUY.

PACKAGE ALONG WITH THE EMERGENCY BRAKE CABLE. A BODY MAN TAUGHT ME THIS. BECAUSE ALUMINUM FOIL WILL STICK TO ITSELF, ALL YOU'VE GOT TO DO IS GET AROUND, WAD IT UP. THE FRONT AXLE WAS THEN PREPPED FOR PAINT AND SPRAYED WITH A BASE COAT OF DUPLICOLOR MACHINERY
GRAY TOPPED WITH SOME TEXTURED SILVER METALLIC.

(MATSON)>> YOU KNOW WHEN IAN CALLED US AND TOLD US YOUR STORY, ASKED TO BE A PART OF IT, WE SAID ABSOLUTELY MAN, ABSOLUTELY. WHAT WE WANTED TO DO IS MAKE SURE YOU HAD THE BEST SUSPENSION ON THE MARKET. THIS IS OUR THREE AND A HALF INCH LOCK AND LOAD LONG ARM SUSPENSION SYSTEM. WHEN WE GOT INTO SUSPENSIONS IT WAS ALL ABOUT TECHNOLOGY, AND THIS SYSTEM STARTS WITH THE DURAFLEX JOINTS. ITS THE FIRST AND ORIGINAL VIBRATION DAMPENING HIGH MISALIGNMENT JOINT. NOW THIS IS OUR TYPICAL JOINT SIZE YOU'LL SEE JK KITS AND MOST OF OUR TJ KITS. BUT FOR YOU YOU HAVE THE THREE INCH JOINT IN THIS LONG ARM KIT, CHECK THAT OUT.

(MATSON)>> THAT'S JUST ONE PART OF THE KIT. WE HAVE OUR EASY TO INSTALL BELLY PAN SYSTEM,
ADJUSTABLE BUMP STOPS, OUR TRUE DUAL RATE COILS, THE REVOLUTIONARY SIX PACK SHOCK, LONG TRAVEL
COMPACT BODY SHOCK.
IT ALLOWS YOU TO PUT A, IN THIS CASE, A 14 INCH
TRAVEL SHOCK IN THE STOCK LOCATIONS ON YOUR JEEP. WHICH MEANS YOU'RE GONNA HAVE ALL KINDS OF STUFF. MORE TRAVEL THAN MY 4,500 RACE CAR HAS. AND OF COURSE THE CENTER PIECE OF THIS KIT IS THE LOCK AND LOAD. WE WANTED TO DO A SUSPENSION SYSTEM, A LONG ARM KIT, WE DECIDED A RADIUS ARM WAS THE BEST, NOT ONLY FOR CLEARANCE, BUT FOR EASE OF INSTALLATION. BUT THE PROBLEM WITH RADIUS ARMS IS THAT THEY BIND. WHICH MEANS YOU CAN DESTROY BUSHINGS, TEAR BRACKETS OFF OF AXLES. I'VE EVEN SEEN AXLES CRACK FROM THE PRESSURE BEING PUT ON BY THE RADIUS ARM. THE LOCK AND LOAD ELIMINATES THAT. WHAT IT IS, ESSENTIALLY AN ARTICULATING ARM.
YOU HAVE THE COIL SYSTEM IN HERE, AND WHEN IT'S IN THE LOAD POSITION LIKE IT IS NOW, IT HAS AN INCH AND A QUARTER OF TRAVEL. SO IT REDUCES AND ELIMINATES THAT BIND. WHEN ITS IN THE LOCKED POSITION YOU'RE SIMPLY USING THE WRENCH FLATS HERE TO LOCK IT UP. IT'S LIKE A SINGLE STRONG ARM, SO IT MAKES IT REALLY
GOOD FOR YOUR DAILY DRIVING.

(IAN)>> THE SYSTEM STARTS WITH A DROPPED TRACK BAR BRACKET THAT CAN BE BOLTED INTO PLACE, BUT MATSON SUGGEST THAT IF POSSIBLE IT'S BEST TO ALSO WELD THE BRACKET ONTO THE FRAME.
ALL OF THE SUSPENSION ARMS ARE BOLTED TO THE SKID PLATE AND ITS INTEGRATED CONTROL ARM MOUNTS.
THE METAL CLOAK SKID PLATE PROVIDE THE SAME GROUND
CLEARANCE AS A STOCK SKID, BUT THE CONTROL ARM MOUNTS ARE TUCKED UP INTO THE BELLY TO PROVIDE A SMOOTH SURFACE TO ELIMINATE BEING HUNG UP ON THE TRAIL.
ONCE IN PLACE ON THE FRAME, THE THROUGH BOLT HOLES ARE MARKED AND THE OUTER SIDE OF THE FRAME IS CUT WITH A PLASMA CUTTER FOR THE SLEEVES TO BE PLACED INSIDE. THE CONTROL ARMS IN METAL CLOAK KITS USE A GOLD
CHROMATE ZINC FINISH. THE CHROMATE SEALS AND PROTECTS THE ARM, AND THE
ZINC ALLOWS FOR THE ARMS TO SEE SOME SERIOUS ABUSE ON THE TRAIL AND STILL LOOK GOOD. ONCE THE LONG ARM KIT IS INSTALLED, THIS JEEP WILL HAVE SUSPENSION READY TO HANDLE DUAL PURPOSE
DRIVING WITH EASE.
(MATSON)>> I DON'T HAVE A RIG THAT I THROW ON A TRAILER AND TAKE IT TO THE TRAIL. I DON'T WANT TO DO THAT. I WANT TO GET OUT ON THE TRAIL, I WANT TO HAVE FUN, AND I WANT TO BE ABLE TO DRIVE HOME. AND THEN ON MONDAY MORNING DRIVE TO WORK. WE LIKE TO SAY THAT OUR SYSTEMS WORK AS A CADILLAC ON THE FREEWAY, CORNER LIKE A SPORTS CAR, BUT STILL CAN GO OUT THERE AND PLAY WITH THE BEST OF THEM.

NOW THESE ARE AN UPGRADED AXLE. THEY'RE FROM CURRIE ENTERPRISES. IT'S CALLED A ROCK JOCK 44. IT'S BASICALLY THEIR FIRST STEP UP FOR THE JEEP TJ, BUT IT'S NOT JUST A STANDARD DANA 44 AXLE. IT'S AN UPGRADED 44. IT'S GOT A LARGER RING AND PINION. THIS ONE HAS ARB AIR LOCKERS FRONT AND REAR, CHROMOLY AXLE SHAFTS, THICK WALLED DOM AXLE TUBING. IT HAS ALL THE BRACKETS THAT'LL JUST MAKE IT BOLT RIGHT INTO YOUR TRUCK. NOW THEY SHIP NORMALLY WITH JUST AN EMPTY "C" AND
THEN YOU REUSE ALL OF YOUR FACTORY OUTER PIECES. SO YOU'RE GONNA REUSE YOUR KNUCKLE, YOUR BEARING, ALL THAT KIND OF STUFF.

(IAN)>> WELL BOB SWAPPED THEM OVER TOO?
(BOB)>> THIS IS THE REID RACING KNUCKLE UPGRADE.
(IAN)>> NOW THAT WILL ALLOW YOU TO RUN WHAT'S CALLED A SERVICEABLE BEARING AND FREE WHEELING HUB. SO INSTEAD OF HAVING A UNIT BEARING, YOU'RE ACTUALLY GONNA HAVE SPINDLE, TWO BEARINGS THAT YOU CAN GREASE AND PACK, AND THE FREE WHEELING HUB WILL ALLOW YOU TO UNLOCK THE AXLES WHEN YOU'RE DRIVING ON THE STREET. THAT WAY IT'S JUST THE TIRES SPINNING, NOT THE
WHOLE AXLE SHAFT AND FRONT DRIVELINE. IT'LL REALLY REDUCE THE LOAD ON THE ENTIRE JEEP, MAKE IT EASIER TO DRIVE AND BETTER ON FUEL. BUT WE'RE NOT JUST GONNA USE A SET OF STOCK FREE WHEELING HUBS ON THIS JEEP. WE ACTUALLY UPGRADED THOSE AS WELL AND
WE UPGRADED THEM TO?
(JESSE)>> WE'RE GONNA USE YUKON HARDCORE HUBS, AND WHAT'S UNIQUE ABOUT THEM IS SHOULD THEY EVER FAIL, THEY'RE GONNA FAIL ENGAGED. SO YOU'RE GONNA HAVE 100 PERCENT DRIVE. SO YOU GET THE RELIABILITY OF A DRIVE FLANGE WITH THE CONVENIENCE OF A LOCKING HUB.
(IAN)>> SO THE HARDCORE GUYS, LIKE JESSE ON HIS RIG, HE RUNS DRIVE FLANGES. SO THE TIRE, AND THE WHEEL, AND THE AXLE CONNECTED 100 PERCENT OF THE TIME. GREAT OFF ROAD, NOT SO GREAT ON THE STREET. (IAN)>> THE ENDS OF THE FRONT AXLE ARE FINISHED OUT BY STARTING WITH A YUKON DANA 44 SPINDLE AND FOLLOWED BY A PARTS MIC BRAKE KIT THAT INCLUDES
NEW ROTORS, BEARINGS, AND CALIPER MOUNTS. IT'S ALL HELD IN WITH SOME STAGE EIGHT XLOCK SPINDLE LOCKING FASTENERS. THE AXLE IS THEN PLACED UNDER THE FRAME AND THE LOCK AND LOAD RADIUS ARMS ARE BOLTED INTO PLACE.
STEERING FOR JOHN'S TJ WILL BE HANDLED BY A RAM
ASSIST KIT FROM PSC MOTORSPORTS. THE TJ KIT INCLUDES AN ALL NEW STEERING GEAR,
PUMP, RESERVOIR, AND RAM.
ONCE THE STEERING GEAR IS BOLTED ONTO THE FRAME, THE STEERING RODS ARE BUILT AND THE SUSPENSION'S CYCLED.

RATE COIL SPRINGS ARE INSTALLED AND THE SIX PACK SHOCKS ARE BOLTED UP.

AND HE'S THE GUYS THAT BUILT IT, SO HE'S THE GUY THAT'S GONNA TALK YOU INTO PUTTING IT IN THE RIGHT WAY. WE'VE GOT DOUG AND STEVE FROM ESAB CUTTING AND WELDING. THEY ARE THE OFFICIAL CUTTING AND WELDING PARTNER OF XTREME OFF ROAD. SO THAT'S WHY WE'VE GOT ALL THESE BLACK AND YELLOW MACHINES IN HERE. WE'VE BEEN HAVING FUN WITH THEM FOR THE PAST WEEK OR SO. OFF THE FRAME IS TO PULL OUT THE DRIVETRAIN AND REMOVE THE WEAK FACTORY AXLES.
SO WE'RE JUST GONNA LIFT IT UP AND GO BACK THIS WAY. WITH A BARE FRAME IT'S FLIPPED UPSIDE DOWN TO GET
BETTER ACCESS TO THE STOCK SUSPENSION MOUNTS.
TO REMOVE THESE BRACKETS DOUG SETS UP THE VICTOR THERMAL DYNAMICS CUT MASTER 52 PLASMA MACHINE. A PLASMA CUTTER THAT HAS BECOME THE GOLD STANDARD IN HAND HELD AND AUTOMATED PLASMA
OPERATIONS WORLD WIDE. AND IT MAKES QUICK WORK OF ALL THE STOCK BRACKETS ON THE FRAME.
THE RAILS ARE THEN GROUND SMOOTH WITH A FLAP WHEEL. WHENEVER YOU CUT A BRACKET OFF OF A STOCK FRAME, IT'S ALWAYS GOOD PRACTICE TO FILL IN ANY SMALL GOUGES
CREATED DURING THE CUTTING AND GRINDING PROCESS. DOUG WILL USE THE NEW ESAB REBEL 215 MULTIPROCESS WELDER. A MACHINE THAT ALLOWS YOU TO MIG, TIG, AND ARC WELD ALL IN ONE LIGHT WEIGHT BOX. AFTER CHOOSING THE SMART MIG MENU, DOUG SIMPLY HAS TO PICK HIS WIRE DIAMETER AND PLATE THICKNESS AND HE CAN BEGIN TO WELD.

WE'VE INTERVIEWED A LOT OF WELDERS SUCH AS YOURSELF, AND IT IS FULL OF FEATURES AND IT IS TRULY THE GO ANYWHERE WELD ANYTHING WELDER. WHAT IT IS, ESSENTIALLY AN ARTICULATING ARM.
YOU HAVE THE COIL SYSTEM IN HERE, AND WHEN IT'S IN THE LOAD POSITION LIKE IT IS NOW, IT HAS AN INCH AND A QUARTER OF TRAVEL. SO IT REDUCES AND ELIMINATES THAT BIND. ALL OF THE SUSPENSION ARMS ARE BOLTED TO THE SKID PLATE AND ITS INTEGRATED CONTROL ARM MOUNTS.
THE METAL CLOAK SKID PLATE PROVIDE THE SAME GROUND
CLEARANCE AS A STOCK SKID, BUT THE CONTROL ARM MOUNTS ARE TUCKED UP INTO THE BELLY TO PROVIDE A SMOOTH SURFACE TO ELIMINATE BEING HUNG UP ON THE TRAIL.
ONCE IN PLACE ON THE FRAME, THE THROUGH BOLT HOLES ARE MARKED AND THE OUTER SIDE OF THE FRAME IS CUT WITH A PLASMA CUTTER FOR THE SLEEVES TO BE PLACED INSIDE. THE CONTROL ARMS IN METAL CLOAK KITS USE A GOLD
CHROMATE ZINC FINISH. THE CHROMATE SEALS AND PROTECTS THE ARM, AND THE

TRAIL GEAR OFFERS THE SEGMENTS IN MANY DIFFERENT COLOR COMBINATIONS. FOR JOHN'S JEEP WE OPTED FOR A BLACK AND SATIN SILVER COMBO. MANY PEOPLE DEVOTED THEIR TIME, TALENT, AND PARTS TO THIS PROJECT.
